
Why Your Infrared Heater Keeps Dying (And How We Fixed It)
If you’ve ever had an infrared towel rail give up on you, you probably noticed it always happens in the same spot: right where the wire meets the heater. It’s a frustrating pattern. The insulation cracks, the metal starts to look crusty from oxidation, and then—pop—the whole thing shorts out. The heating element itself is usually perfectly fine. The real culprit is the seal.
The “Breathing” Problem
Most cheap heaters just use a bit of glue or some basic heat-shrink tubing. That works for a while, but not in a high-heat environment. Think about it: the heater gets hot, the metal expands. It cools down, the metal shrinks. This constant tug-of-war eventually pulls the seal apart. Once a tiny gap opens up, moisture and oxygen from your bathroom rush in. That’s when things get ugly. The connection starts to oxidize, creating a high-resistance joint. This joint actually starts generating its own heat, which eventually fries the wire.
Doing it Right
We decided to stop playing the glue game. Instead, we use a potting process that creates a total lockdown. We use a high-temp silicone or ceramic sealant that actually bonds chemically to the lead and the housing. It doesn’t just sit on the surface; it becomes part of the unit. This stops the “breathing” effect entirely. No air gets in, no moisture creeps in, and the electricals stay isolated from the humid bathroom air. It basically kills the aging process before it even gets a chance to start.
One Small Catch
There is a trade-off, though. Because these seals are beefier and safer, they take up a bit more room. If you’re designing the mounting brackets, just make sure you leave enough breathing room. If you jam the connection too tight against a metal chassis, you’re just adding mechanical stress back into the wire. Give it some space, use a decent strain relief, and these units will probably outlast the rest of the bathroom.
